51316-7127-Flow Accelerated Corrosion of Carbon Steel Pipe Carrying Hot Condensate Water in a Chemical Plant

Multiple leaks occurred with a carbon steel pipe carrying hot condensate water (300F and 140 psi).  A root cause analysis was performed, including visual and metallographic examination of two failed samples chemical, analysis of weld metal and base metal and chemical analysis of water samples.  Results show that flow accelerated corrosion (FAC) was the responsible mechanism leading to the failures.

An extensive root cause analysis including visual and metallographic examination of two failed samples chemical analysis of weld metal and base metal and chemical analysis of water samples was performed and results clearly show that flow accelerated corrosion (FAC) was the responsible mechanism leading to the failures. Other mechanisms including organic acid corrosion and erosion corrosion were ruled out based on sampled water pH being alkaline and water flow velocity relatively low. The pipe was replaced by 316 stainless steel pipe to prevent FAC. 316 stainless steel is also immune to organic acid corrosion if it ever becomes a threat.
