Naphthenic acids and sulfur species in crude oil cause severe corrosion of the steel equipment of crude distillation units in oil refineries.1–3 Because of rapidly changing oil economics, the refineries have inclined towards cheaper “opportunity crudes”, but the high levels of corrosive species, mainly naphthenic acids and organosulfur compounds, in these crudes would reduce the life of the equipment, and also increase the risk of catastrophic failure.3 So the opportunity crudes are often blended with the crudes containing lower levels of corrosive species; this decreases overall concentration of corrosive species and the corrosion rates.4,5 However, corrosion rates are not simply proportional to the concentrations of naphthenic acids and sulfur species that are present in the crude oil.4,5 Without accurate estimation of corrosion rates by crude oils or their “blends”, carbon steel equipment needs to be constructed with higher wall thickness for safety; if still insufficient, high alloy steels are required.

There has been a recent and significant surge in projects for injection of supercritical CO2 (SC-CO2) into saline reservoirs due to enhanced financial incentives. This has created a rush to permit projects without the necessary data to make informed decisions regarding the corrosion resistance of materials for well completions. Of urgent need is a better understanding of the corrosion performance of alloys for injection tubing and well equipment exposed to the injectate above the saline aquifer contact zone. An electrochemical study was performed to simulate contact of SC-CO2 containing some impurities with fresh water consistent with water condensing from the CO2 phase. The simulated condition represents a pH of 3 typical of water in contact with CO2 at greater than 73.8 bar and 31oC. A range of alloys were tested, including 13Cr, 17Cr, 22Cr, and others. Weight loss corrosion and pitting attacks were measured. The results of this study can be used for life prediction only in the cases where there is no localized corrosion to support material selection decisions for well equipment based on upsets and well shut-in during the life of SC-CO2 injection.

Two of the most common acid gases produced by the refining industry are chloride compounds such as hydrogen chloride (HCl) and chlorine (Cl2). These compounds can react with water to form solutions of hypochlorous and hydrochloric acid.  Droplets that condense are often highly concentrated, and acid concentrations in excess of 10% can be expected.1 A common source of these gaseous compounds is the overhead exhaust/vent of regeneration tower within a Continuous Catalytic Reforming (CCR) unit. UNS N04400 cladding on steel valves can corrode during marine service.  The uniform corrosion rate of an EN coating in artificial seawater was measured by electrochemical impedance spectroscopy and was found to be less than that for N04400. The main conclusion is that an EN coating could be a viable solution to repair N04400-clad valves in-situ.
