This case study involves an investigation into corrosion anomalies on an NPS 6 approximately 4 km long Yellow Jacket coated pipeline that interconnects two terminals. An in-line inspection (ILI) in 2017 identified 70 external corrosion anomalies with two of them exceeding 55% wall loss. An additional five corrosion anomalies had been previously repaired.Recent annual cathodic protection (CP) surveys and a close-interval potential survey conducted in 2015 all indicate good cathodic protection levels along the line.AC voltages as high as 6 V were measured along the pipeline which was unexpected as there are no high voltage powerlines in this area. A distribution powerline that parallels the pipeline for approximately 0.6 km was identified near the location with the elevated AC voltages.More surprisingly AC current densities of up to 1400 A/m2 and DC current densities of 2100 A/m2 were recorded on AC coupons in this area indicating a severe AC corrosion risk.Waveforms indicated that very little of the AC voltage was related to the fundamental 60 Hz powerline frequency. The majority of the AC voltage was 120 Hz frequency indicating that the AC is likely from an unfiltered single-phase rectifier. There are several CP rectifiers that influence this pipeline and one of these is associated with a ground bed installed in the area of concern.This paper discusses the testing performed to confirm the source of the elevated AC current densities and quantify the associated corrosion risk. Internal and external coatings have been used extensively for the corrosion protection of a wide range of process components such as flowlines, pipelines, piping, vessels, tanks etc. that are used in oil and gas industry. Coatings are a critical barrier as part of a corrosion management strategy and shall be capable of providing long term corrosion protection in corrosive environment. Coatings are exposed to wide range of temperatures, high pressure environments, and acid gases (H2S and CO2), and are subjected to mechanical damage, etc. during operating service life. The authors’ company has extensive experience of using various coating systems for over 40 years. Fusion bonded epoxy (FBE) coatings and glass reinforced epoxy (GRE) linings are primarily used as internal coatings, and three-layer polypropylene (3LPP), three-layer polyethylene (3LPE), thermal spray aluminum (TSA), and epoxy coatings are used as external coatings in hydrocarbon and water injection service. During design, it is anticipated that coatings will meet expected design life, however, premature coating failures are reoccurring for various reasons, which result in significant oil & gas deferment and unplanned shutdowns. This paper will present two case studies on field experience of different coating systems and contributing factors that led to premature failures. The three main contributing factors to premature failure are quality QA/QC during coating application, incorrect coating selection, and coating damage during installation.

Airframe structural components commonly experience galvanic damage at dissimilar metal connections following deterioration of insulating sealants or breakdown in coating protection systems. Of particular concern is the often-hidden corrosion damage that occurs inside fastener holes. Aggressive electrolytes can develop in these occluded spaces leading to the formation of multiple crack initiation sites and a compromise in the structural integrity of the component. To investigate this type of damage, laboratory testing was undertaken to evaluate fatigue life in AA 7075-T651 dog-bone specimens that included side holes fitted with CFRP inserts. The CFRP insert was used to introduce galvanic damage under thin film atmospheric corrosion conditions but removed prior to actual fatigue testing. Fatigue tests were conducted under constant amplitude loading, at R-ratios of 0.05, 0.6, and 0.89, in both air and 4.5M NaCl solution. Using a three-dimensional, fatigue crack growth (FCG) program, BEASY, complex crack propagation path evolution, and transition from surface flaw to through-crack was accurately represented. By selecting appropriate crack growth kinetics, the environmental effects on fatigue life were quantitatively determined for different modeling scenarios. Fractographic images of crack initiating features (corrosion pits, constituent particle clusters) were used to guide the location and sizing of initial flaws. Fatigue crack growth kinetic data, collected in both air and NaCl solution, was used to drive crack growth simulations. Modeling scenarios included the propagation of both single dominant flaws and multiple interacting flaws; the FCG life was evaluated for each case. This modeling work provides new insight for understanding how advanced fracture mechanics modeling capability can be used to improve life prediction of corroded components.
